How large of an intercooler is needed to run a mild turbo? I yanked my AC system out of my truck as the lines had cracked and the radiator had been flattened by the PO. My truck was actually overheating with the AC condenser block most of my airflow. Has anyone tried running a top mounted intercooler with a cowl induction hood?

If your truck was overheating with just the non functioning condenser then it will do the same with an intercooler. If you want to do something unconventional then look into water to air intercoolers

All wastegates do the same thing, although its probably easier to increase/decrease wastegate size for an external gate. I'm not opposed to a non gated turbo, something like a S360-S362 with the right size exhaust housing would probably work well on a setup.

Russ also is running a 093 kit with his 60-1 wheel, so its not an apples to apples comparison to you guys running 088's.

Depending on how bad your condenser was plugged it might be time to do a new radiator as well and do away with any question of overheating.
I know a buddy of mine intercooled his 088 and he also added a ww2 at the same time. He lost no boost, and spool stayed about the same. IIRC his max boost is also around 12psi. But I do know he really likes his intercooler.

Some of you may have already seen this but I'll post it anyway:

This would be a drop-in for the the diesel ranger but I'm coming up short on finding something big enough for an IDI. I guess all the exotic OEM applications use twins or even quad turbos, so there is no incentive to offer large VGTs like this. Other then that, mounting an actuator like the one shown to the holset turbo should work (in theory).

Still, I'll keep looking to see if there is a mitsubishi application off the shelf.

I am running a 093/factory turbo with a banks compressor housing that flows more than the original one with 60-1 wheel. I know I should have higher boost I'm going to adjust my timing in a little and try it a little more retarded. It does sound advanced when flooring it but it was mentioned before the noise im hearing is actually over fueling. It literally falls on it's face till the turbo starts spooling up

The AC condenser looked like somebody smashed it with a baseball bat but the radiator behind it is actually in really good shape minus the very bottom fins being corroded. Put a new thermostat in the truck as well, can't even get my temp gauge to the N in normal.

It won't build more than 10 psi though, also it clears up completely at wot with that. Its almost like it's not actually getting enough fuel. Like fuel shutdown happening early or max output not happening

R and d 90cc pump though and only like a year old along with injectors r and d. I haven't located my now missing fuel pressure tester though. I did retard my timing, runs quieter maybe a touch smoother but no change in boost. It's 10psi excactly and stops as if a wastegate was working but it's not hooked up. Also smells more like fuel when cold now but it's still slightly advanced(1/64th) from the mark I put after being timed to 5' at fuel injection shop.

Sounds like your turbo is working fine. If the exhaust clears up toward 10psi, you're burning all the fuel the pretty well. To make more boost, you need more fuel.

Also, you said the wastegate actuator is disconnected, but it can still open if enough back pressure builds up behind the turbine. Is the wastegate wired shut?
