Brian what did the gaskets and the surfaces under the timing gear cover look like? Try a straight edge on the surfaces. Might try a honing stone on the block and look for high or low areas. Sure happy this was not a cracked cylinder or head. Things surely could have been worse.

Gary raises a good point...it's also worth noting that the timing gear cover can warp a bit. I replaced my timing gear cover when I redid my head gaskets in '04 because the timing probe holder had broken off my old cover. The new one sealed to the block well enough, but I had an absolute bear of a time getting the water pump to seal to the timing gear cover because the center part of the timing gear cover had warped so it was just slightly concave at the middle of the water pump. I ended up using liberal amounts of RTV on both sides of the gasket, and then had to build up a few layers of RTV on the bottom of the water pump...it's ugly as sin, but 12 years later, it's still holding

surfaces look good.
I have stripped the powder coating on this surface,

oil cooler is in, and system pressureized & holding!

timing gear cover gasket will be here around 3.
will be doing little stuff until that gets here.
then hopefully have the coolant issue 100% resolved.

will install cover and water pump, let dry and testing again.
overboard? maybe. but I will know for certain that this thing will hold water when im done.

need to get the truck done by Friday, this weekend is slotted for putting the kids 61 back together, window seals will be here manyana!!!

a good amount off the top of the heads. vacuum and a degreaser got the most of it, CDR was full of it.
got everything cleaned out.
I also cleaned the oil cooler out while it was off.
so the rest of the block, ill give it a oil change after about 100 miles, should have all that crap cleaned out by then.

ok this may be getting kinda stupid on the minor progresses.

but I want to make damn sure its not gonna leak.
curse this coolant design!
but...
the front cover and water pump were on lastnight,
left to cure overnight.
this morning I put the radiator back in, hooked up the hoses and pressurized the system 1 final time!

15 psi. went to the store and it dropped a pound (in an hour-ish)
I pumped it back up to 15 and well see if it holds, or leaks.
this episode makes me want to test every IDI engine I have, or will ever do.
guess my gasser background has the best of me. I absolutely hate that water can get in the oil from a simple felt gasket.
and that timing cover has much to be desired.

if it holds pressure for the next hour, ill be slapping it back together and getting her road worthy again!

Have you tried to rotate the crank a bit? I had issues like yours and it was a holey cylinder but if the pistion is stopped just right, the cooling system will hold.

good point.
I have rotated the crank a few times while testing.
I have the timing gear marks aligned, and IP gear locked down, so I have to get the IP gear housing installed before I rotate anything...

good news, is that its still holding pressure with the oil cooler and front cover installed.

bad news, I threw out my back.

hopefully its good tomorrow.

today is a light and limited duty day.
not working on the truck.

I threw out my back a couple of weeks ago. I could do nothing. No lifting, no nothing...
