I never did read what caused the second leak Brian. Can you explain what you found???
About the factory thermostats. the BEGIN to open at 192 and are fully open at 212.. Thats a working stat.

I believe the use of RTV, and a improperly cleaned cover, or just too much pressure for the RTV to hold.
in post 116, I have a pic of what looks like a lifted gasket.
from the water to the timing gear cover.
this has to be the issue.
ive pressure tested the block with the cover off and block off plates installed and it held up to 20 psi without leakage.
even with rotating the crank, and let it sit, to rule out cavitation.

im really crossing my fingers on this one.
this job sucks and ive depleted my gasket supply.

day 2,
I had to fill it with water yesterday morning.
not much, about 1/4 gallon.
figure there was air still trapped in the system.

this morning I went to check it, and it was down just a tad.
ive filled it and put the pressure tester on it again.
17 pounds.
I sure hope it holds.

EDIT:
-cuss 15 minutes later, down to 16.5

I would not worry to much about the level going down yet. I always give it a few days of driving to settle out.

Hopefully you have it nailed down now!
