So went to install my newly rebuild moose buddy injectors this evening and found that they had sent me the wrong return line kit even though I specified which return kit I needed. Oh well nothing I can do about it now. I have a napa a ferry ride away that has the Delphi kit in stock which is the one I think I need (small lines). Are these Delphi kits any good? Should I use the O-rings moose sent with the Delphi kit? Should I want and order a kit from an online vendor? The kit they sent also doesn't have the 1 single barb cap like my system has, only 4 90's and 4 straight throughs.

I could be mistaken but I think the dead-head caps are NLA in either size. It may be possible to reuse your caps with new o-rings and 3/16th fuel hose. If the o-rings are Viton you should be good to go.

Russ used to sell them, I try to keep all the ones I find. If the plastic is still malleable then I'd reuse it. Otherwise I put a hose on the end and dead end it with a plug.

If I deadhead the fwd end cap, what about the hose barb size on the fuel filter housing return and the hard return pipe through the valley with the double barb? All the barbs are too small for the new hose

Take the barb off and plug the filter head port, its not necessary and is a known leak point. Use a crimp style clamp to really get it to seal.
As for the hard metal pipe that runs down the valley, take it out. Its not required.

Have used many of the napa delphi kits with zero issues. Get some of the napa silicone spray while you are there. Wet the orings with it just before you slide the caps over. And hose connections to the tees. Stuff is like magic.
Napa 8300.

1802452C1 number used for the 400 series engine. If I remember correctly were 3/16. Still a good number but you might have to go to an ag dealer to get them.

Last time I installed a Delphi kit the straight caps were perfect but the turns were all (.010") oversized and leaked slowly. I ended up going back to my factory 6.9 caps and they all fit nice and snug. All factory 6.9 caps measured the same. I blocked the fuel filter return with Russ's kit and used a straight 6.9 cap on the most forward driver injector. I used JB weld to block off one side and put a rubber cap on it for good measure. Also, I use red wheel bearing grease when I install.

I'm probably just overly cautious but I'd measure each new return cap with calipers, compare to the OE ones, and make sure they're sized correctly to your OE ones. Also, don't trash the OE parts. They turned out to be the best ones after many failed attempts with so called good return line kits.

The one from the injection pump back to the 4 port connector? If so, are you replacing with normal hose, or how is it not required?

Straight up delete it. My truck had it originally. How mine is routed now is pump to #2, then down the rail. My crossover is at 3 to 4. Refer to the turbo routing I posted earlier.
