Do you have air-intrusion problems when going uphill or on curving roads? That's when my problem manifests itself. Since the Ozarks are not flat as a pool table, and there are few straight roads too, it's gotta be fixed again someday :)

None that I have noticed. Although I don't run it too low very often. Old habits with keeping it above 1/4 tank [emoji39]

If I have to go in there again (MUCH easier with the bed off, too) then I'll rig up a hose/tee like yours. Or buy a couple of these: https://www.amazon.com/dp/B01M0DTQPL

I installed this type of sump on my front tank, works great. The rear tank on my 1994 didn’t have a 3 inch flat area to mount the sump.

Hmm.... thanks for the heads-up. I got my new tanks from Rock Auto. The rear is a "Platinum Pro" FTK010001. Don't remember if it has a flat area underneath and their pic only shows the top... probably not worth the effort to make a mounting area if it's not there. Easier and cheaper to do the hose/tee, too :)

I hope you guys are not expecting to use all 19 gallons out of a 19 gallon tank. Most sending units will read empty when there is at least 2-3 gallons left in the tank, and you should fill up then. If you are putting 15-16 gallons in the tank at the station, you are pretty much empty as far as this system was designed.

I would expect the same for the 38 gallon tank. If you are putting 34-35 gallons in it at the station you were considered empty.

I think it's the opposite expectation. We are trying to get the gauge down to empty, not the last gallon out of the tank.

My gauge is accurate, at least when it starts sucking air on curves. Says 1/3 left, it's a 19 gal tank, I can put at most 12 gals in it...

Well said! Every OEM has the gauge read E with some percentage left. It's even in the manual, typically. That percentage varies but is often 15%, and even more on my medium trucks at work.

So I think any of us fixing/modding/replacing the sender would be wise to follow suit, for your own sanity and anyone that borrows the vehicle, too.

I did the 38 gal bronco tank mod and when I forget to switch tanks until it's too late(doh), I will get 36 gallons in the rear tank on fill-up. I have just a fuel-rated hose going to the very bottom with a Vee cut in each side.
(My fuel sender plug doesnt have the tabs that hold it into the socket and its popped out...hence me running out of fuel on accident a few times.)

Ordered the kit everyone uses from spectra, spacers were wrong length, bolts too short. The directions were net even for my sender so had to make it work with push lok hose instead of the copper tubing they provided. I have a feeling my fuel gauge is gunna read backwards cuz my fuel hat had to be spun 180 in order for it to mount to the tank. Finishing it up I the morning. What a nightmare and an unexpected nightmare at that.

Can someone point me to a thread to share with my mechanic on rebuilding the inside of the fuel tanks ?
I would like to keep both of mine because I run veggie oil.
