I've been meaning to put some new gear oil into my rear diff for over a year now but have just been dragging my feet on it (I had everthing but the gear oil itself, go figure). It's been leaking and I figured it needed it anyway.

I picked some up a couple days ago so earlier tonight I finally decided to tackle the job.

First I pulled off the cover and to my surprise, a mocha latte came out of the diff (I don't even want to know how much water got in there):

The best part of the whole job though- I took the cover in the garage, wire brushed all the rust off it with my angle grinder, and painted it.

I put it back on the truck, started to pour in my gear oil and motorcraft friction modifier....and it was about that time that I discovered the cover had a pinhole in it. I was able to semi plug it with a sheetmetal screw and some silicone, but apparently I'm going to get to do this job again (and dump out my $25 worth of gear oil and friction modifier) soon after I find a new cover. Awesome.

use JB weld on the inside. workin good on a oil pan that needed fixin, and just pour the new stuff into a super clean container and just reuse it of coarse.

Ford stocks the aluminium covers I hear pretty reasonable.

I shoulda-woulda-coulda, but what the hell, didn't have time.

yea i would re-use it if you can keep it clean. do you know anyone that can braze? i have fixed pinholes like that with a drop of brazing.

Looks like somebody went deep water trekking with that axle to mix up that frothy brew.

I'd JB Weld it from the inside.

I agree with the brazing, nothing a torch and coat-hanger can't fix.

The cover itself is pretty rusty on the outside anyway...hence the pinhole. I think I'd rather just replace it if I can.

i am in the same boat as jon and his scout. almost every month i drain and refill atleast the rear axle. maybe the front if i know i was in deep water. like this mornin i was in water up to the rockers. road got deep. lol 10 inches of rain here between yesterday and last night.

I believe Flow Tech or Trick Flow makes an extra capacity aluminum pan for the Sterling 10.25 for like $120 at summit.

My pinion seal leaks enough that i "change" my oil every year

Its not hard to braze at all. All you need is a propane torch and some rods (available at home depot in the welding section). just heat the iron/steel to red hot and melt the rod on to it.

Well I just won a chrome diff cover off ebay for $14 shipped Screw it I'll just use that.

Probably paint it though, chrome would look a little out of place under there among all the rust and oil.
