    throwing parts that these engines gets expensive. Does the truck start easily without glow plug or block heater assist? If so it would be safe to assume compression is at least ok. Have you checked fuel pressure? Has the regulator ever been rebuilt?

    with the doghouse removed you should be able to remove the valve covers and see what the HPO is doing at the injector spouts. No or little oil and the injector(s) aren't firing.

    What did you "shim". Armature clearance? Something else? If you've got the valve covers off, disconect one injector at a time until the smoke goes away indicating the faulty injector.

    Temperature related or time? If it time related regardless of temp, the HPOP is probably leaking down through the check valve. Then it has to prime the HPO system to start with more air in the system. After sitting for a while your sure the HPO reservoir is full ?

    Ok, well provided you removed the old copper seals and didn't accidentally double up and injector, I would still consider the o-rings a high probability since the problem occurred after that repair. Why were the o-ring originally replaced?

    White smoke that smells like un-burnt diesel is probably a fuel supply issue (pressure) or an injector problem (o-rings,cups) as coolant doesn't react like oil in the HPO system.     65psi at the pump means nothing if the regulator is dumping fuel back to the tank and not building pressure. is the HPOP reservoir oil no more than 1" from the top at the inspection port? How much has the van been driven since putting air in the HPO system? That is not the correct way to test...

    can you post a video of the fill cap test? 7.3 rarely blows a head gasket or cracks a head. I've never personally heard of that happening. could be o-rings or cracked injector cup how many miles ?

    doubtful compression is bad at that low mileage if it's been maintained. Did you verify the glow plug system is working properly? Did you check fuel pressure at the bowl? Has the regulator ever been rebuilt? Or are you just throwing parts at it by replacing injectors?

    Have you tried jumping the glow plug relay at the large terminals to rule out a bad/weak relay? Jumper cable clamp works well for this.

    sounds like glow plug and or relay issues. plug the truck in (assuming the block heater works) for at least 3 hours and see how it starts. If it starts fine with no smoke or issue, the problem is with the glow plug system

    The auto PCM can be flashed by any tuner to make it work as a manual trans PCM. You will get a ton of codes for the missing auto transmission sensors, and the engine will act weird around 40mph or so when it's looking for the TC lockup.
