4x4 Conversion - Hole for Transfer Case Shifter?

1987 F350 6.9 (now 7.3 IDI-T), ZF5. Originally 2WD, but has a 4x4 ZF5 and swapping in the 1356 (manual shift) next weekend. Any ideas on where to cut the hole for the transfer case shifter? I'd rather not just torch a hole in the general vicinity. Thanks

Borg Warner 1356 Transfer Case Rebuild

Rebuild kit is on the way from Jeff's Bronco Graveyard. Wasn't terribly expensive at $57.25, but hope the bearings aren't made in China. https://shop.broncograveyard.com/BW1356-Transfer-Case-Bearing-and-Seal-Rebuild-Kit/productinfo/316400/ I'll finish cleaning up the pieces and parts today...

Borg Warner 1356 Transfer Case Rebuild

Will do. Really has minimal wear from the pump. Thanks for the tip. I'll check it. Mine really didn't have much metal at all. The magnet wasn't fully covered and the fluid wasn't glittery, either. That looks nice!

Borg Warner 1356 Transfer Case Rebuild

It did take a bit of time for me to find the right one, too, since I was looking for PTO and an earlier version with the speedo provision.

Borg Warner 1356 Transfer Case Rebuild

The 1356 came in PTO and non PTO versions. I believe all F350 1356's had PTO, and some, but not all F250 1356's. The 1345 is the predecessor to the 1356.

Borg Warner 1356 Transfer Case Rebuild

I'm rebuilding a BW 1356 transfer case for Project Brutus; figured I'd post pics and details here in case anyone was interested. I picked up the TC several months ago from a guy in PA who parts out a lot of trucks. He had no idea on the internal condition. Anyway, now that the 7.3 IDI and ZF-5...

    New Heads

I don't know anything about reman head sellers, but there's someone on eBay who sells a bunch of them, and they're really proud of them, too. I thought someone was selling new ones; if that's the case, I'd go with those, even if more expensive. The problem with reman stuff is that you just...

Crosshatch in your cylinder looks nice. Looks like you didn't go too fine on the grit. On the engine paint, I went with VHT engine enamel in Ford Gray - ended up needing 3 or 4 cans. I wasn't able to find it locally so I had to order from Amazon. Went on fine, but I'm not super impressed...

When I checked my cylinder heads, I used dye penetrant (Zyglo) and magnetic particle (Magnaflux) testing. Both showed the cracks, but I preferred the magnaflux for testing magnetic material.

Pulling Hair Out with ZF5 Install - What's the Trick to Installing One?

That's the one that I have. Rated for 800 lbs. No way in hell I'd put 800# on it, but it was fine with the ZF-5.

7.3 IDI Turbo Build for '87 Crew Cab Dually 4x4

I recently finished a DIY valve job on the 7.3 using Neway cutters. Also reamed and honed the valve guides, lapped the valves, and set up the Comp 910 springs at 1.800" installed height. Here's the link to the video in case anyone is curious about the process.

Pulling Hair Out with ZF5 Install - What's the Trick to Installing One?

I've been there with no trans jack before. When I was stationed in Korea, I ended up swapping out the NP246 transfer case in my '99 Yukon in the parking lot of my housing complex in the freezing rain. Not a lot of fun, but better than bench-pressing a ZF5.

Pulling Hair Out with ZF5 Install - What's the Trick to Installing One?

Well, you were definitely on to something here! I looked at the clutch and pilot alignment and saw that the clutch disk wasn't quite centered. Pulled the pressure plate off and reinstalled but this time I eyeballed it to make sure it was straight and didn't use the alignment tool. From there...

Pulling Hair Out with ZF5 Install - What's the Trick to Installing One?

Ok, sounds like I had a clutch alignment problem; I didn't have the trans in gear. I'll double check with the alignment tool, put the trans in gear and try again using the all thread for alignment. Thanks for the input!

Pulling Hair Out with ZF5 Install - What's the Trick to Installing One?

Ok, so I installed the rebuilt 7.3 IDI in my '87 F350 a few weeks ago and now I'm trying to install the ZF5 that I rebuilt. I'm doing this in the driveway, by myself, using a transmission jack. I'm using a Luk clutch/pressure plate/flywheel kit. I got the trans lifted up and somewhat...
