    A smaller aka 'quickspool' exhaust housing on the turbo will make more boost, and sooner. I almost pulled the trigger on that when I had a powerstroke. That's also the recipe dodge/cummins used to make more boost on the "2ndgen" ('94+) trucks.

    I got to experience that costly escalation starting with the 7.3 powerstroke and pulled a hard U-turn back to mechanical diesels.

    Reading threads on various truck sites (not specifically GM), and colleagues with bad experiences - high speed use over long miles tends to boil the grease out of unit bearings. Unless they have an ABS sensor port to use for re-greasing, I would probably look at some timkens or SKFs and do them...

    See if plugging in the block heater helps - it might. My '97 had chronic starting issues. Could/would not built hpop pressure. It's like it got airlocked or lost suction, if it sat more than a day. New lpop made no difference. I ended up swapping the hpop and IPR, then it started a lot easier.

    I believe I used a 3500psi gauge, mechanical. Edit: 1" down should be fine. It when it's empty, or darn near - that you'll have almost no chance of starting (depending on the reason).

    There's a couple plugs in the pressure rail in each head. With some hydraulics fittings and hose you can plumb in a gauge.

    I use regular oil with the trac-lok (LSD). Reason being they are already broken-in, (or who-knows how worn out) and I want the thing to grip all it can. So far no problems in 20 years with several different trucks.

    Ohm readings have not been reliable for me. They can have intermittent conductance, that breaks as soon as power is applied. Amp readings are more honest. I also have no patience for these controllers. I revert to a basic solenoid and momentary pushbutton when there's any issues.

    The brake controllers are pretty simple really. Usually 4 wires... V+, ground, brake input signal, blue wire output to trailer harness.

    Yes, front and rear axles are re-geared all the time. Shops usually charge a lot for this service. It can be done on your own.... if you are patient and not afraid to buy tools.

    The 1/4" difference in pinion/yoke length can usually be absorbed by the driveshaft slip joint.

    6.9 & ZF5 (diesel specific pattern) is viable. Factory pairing in '87. It may take some work to satisfy all the '96 dash electrics. A 92-94 IDI PCM and/or harness might help smooth that over.

    4BTs easily cost double around here, and dont come with the handy pickup-truck jewelry. If saving space is critical, no intercooler helps. I'm really happy with non-intercooled (5spd) dodge actually, as a driver/commuter.
