I've been conveniently ignoring my own bodywork... Don't remind me!

   Holy rusted-out cab Batman!!! I thought my rust problem was bad...I never thought I'd find myself saying this, but that's even worse than my old Scout was

Is that even salvageable?!?

Sure...easier to just put a new floor pan in instead of patching though

Yeah, it's not as bad as the picture makes it look, but very similar to the kind of work freebird01 is probably dealing with right now, mine might be a bit worse. About 1 1/2" of outer rocker will be replaced with the seam for the door weather strip, about the same amount of outer floor pan will be replaced along with its seam area. These are all patch panels readily available, I only need about 25% or so of the entire patch panels' area that are available to fix these little holes. I also have to fabricate the inner rockers, which are about an inch wide or less, and butt up against the outer rocker seam and the floorpan seam. You can buy the inner rockers too, but its cheaper just to bend those parts on a brake, no fancy stampings required or anything, unlike the other bits.

The main flat part of the floorpan is in good shape, cab mount areas are good, and cab corners have no rust! The picture makes it look like the whole pan is a rusty mess, but that's mostly just rust dust and chunks coating that asphalt sheet in there. The little cab mount bolt access plate is rusted to smithereens though on the drivers side - this happens because the wool sound deadener gets wet under the rubber mat and never dries out, and it's not painted!

This is what happens when you improperly fix a northeastern truck with bondo slathered on thick on cab seams underneath like the P.O. did. This was a PA truck and this is common over there because of the "no visible rust" inspection they seem to have to pass yearly. These cheap fixes make it degrade much faster...

Doing this on the 84 IDI and on a 92 CTD dodge, not fun but sure feels good when it is done right.

naw i dont have the extensive floor pan damage...but im finishing up the pass cab corner and half the underside behind it was rusted. had a few spot patches where screw holes rusted out further....

i think im done welding on the cab now. just had to finish putting filler on the corner and smoothing it out. i have a hole to patch in the pass door....fix a few dents and start hitting it with primer. i still have to do wheel lips on the bed from my ext cab to put onto this 85 reg cab.

i also ran over the floor with herculiner too so thats drying right now.

dont want to hear it there spanky LOL

you can walk away from that if you get frustrated for 3 days and come back and start again and it would still be nice and clean...if us east coast guys did that it would covered in rust!!!

How does Herculiner compare to POR-15 or similar in terms of rust prevention/inhibitor? Not so concerned about appearance; just trying to keep the salt air from eating my frame alive

i would stay with POR or SEM rust shield. my initial thought was to use the herculiner as more sound deadener but it went on thinner then expected....
