    Almost no braking power

    If the rears are out of adjustment there can be a lot more pedal travel before any braking occurs. You can always try to fix the self-adjusters since the parts are cheap and easy to replace.

    Years ago I bought a filter for an N/A 7.3 at NAPA and it came with a foam wrap pre-filter. The difference with or without the foam was noticeable.

    That sure is cheap and with no core charge too. I wonder what the stall speed is? I find the OEM stall to be a bit on the high side, especially when loaded.

    NOS on Ebay. Some guy in South Dakota had it in the original FoMoCo packaging, $40 shipped, which is less than some of the new ones. If I had to make my own coating I would just use 1/4 or 7mm ID fuel hose. I checked the OD of my throttle cable and it was awful close to 1/4

    Even the factory used chafing gear here and there. The return line from from the heater core to water pump has chafing gear where the alt bracket is close. The NOS throttle cable I installed yesterday has 3/4 of the cable covered in an extra thick layer of rubber unlike all the new aftermarket...

    There seems to be a range of opinions on how long to glow the plugs but 15 seconds is probably right at or very close to the safe maximum unless it's severely cold. I find 10 seconds to be pretty good for weather down to around 35 degrees.

    Bad brake lights can make the E4od act up. Any chance you have LED brake lights? If so then they might not draw enough current to let the system know they are functioning.

    Although they are expensive at least you can get a deadhead cap or tee if your setup requires them. I'd rather have a tee cap than use separate tees that introduce more potential leak points.

    Best/good source for mixed plastic hose return lines

    I don't think there's any issue in ditching the nylon lines. If mine develop a problem I wouldn't think twice about replacing them with Pusk-Lok and covering it with loom. I already bought some Bundy connectors that go from 3/8 hose barb to the quick connect fittings on the FSV.

    Coolant leak

    The thermostat is easy but you have to remove the vac pump and alternator to get at everything. The lower rear bolt is buried in there but other than that it's just cleaning up the mating surfaces and dropping in a new t-stat and gasket,Motorcraft only.

    These are what I bought, https://www.ebay.com/itm/405127869337 , because that's what was installed when I unwrapped things, however, I'm fairly sure the diode I removed was not original so no idea what the factory actually used.

    Delphi Return Line Kit From NAPA

    I could be mistaken but I think the dead-head caps are NLA in either size. It may be possible to reuse your caps with new o-rings and 3/16th fuel hose. If the o-rings are Viton you should be good to go.

    I would guess that an $800 repair for a fuel pump means the IP was replaced. I would also guess that, unless the IP is severely worn, a fully turned in fuel screw is way too much fuel. I went 1.5 flats on an N/A and that was just about perfect in terms of EGTs, power, and mostly no smoke.

    Knock on wood I haven't had the flashing OD yet but what exactly do you mean by scanning the code as it is occurring? Run the scanner before shutting off the engine? Or?

    I've had to splice in a new diode as well. Super easy and cheap to do. I ordered a pack of diodes off ebay and no problems for a while now.
