Little update. The radiator out of the truck was not repairable unfortunately. So i ordered the Champion off Ebay with free shipping. I also found a great deal on a set of 8 Motorcraft glowplugs with free shipping and a new return line kit. So this should take care of the know issues. I found...- stumpjumper3

Injection pump removal with timing gear
So i understand the TDC issue you mentioned. But if the engine isn't turned, and neither is the gear when left bolted to the injection pump. Assembly would be reverse of disassembly. Maybe i'm not seeing it though. I've only done it once and it worked.- stumpjumper3

I've pulled the gear cover on a 7.3 because we wanted to paint the cover and reseal it. We just rolled it to TDC found the dot with an inspection mirror and then lined up the dot on the IP gear. This evening after work i was able to get the radiator pulled. It looks to be leaking from the top center of the core. I couldn't tell if it was the tank or core itself. I'll call the radiator shop tomorrow and get an idea on a repair. I can buy a new aluminum 3 core from Radiator Supply...- stumpjumper3

New A/C problem
Personally if it was me, i wouldn't feel comfortable about that high side pressure. Most of the A/C systems i have worked on have always cooled best with about 175-200psi high side on a 70-80* day and the low side should pull down to about 10-15psi. I ordered my Diamond Eye PSD exhaust from Summit. Opened it up and was pleased to find that they had put a 98-2003 E series van 4" turbo back exhaust in the box for a PSD cat back.
