just throwing out a random Idea i had today while driving. I have never taken one of these engines apart so I am not sure how the cover and waterpump interact, but from your description it sounds like the waterpump clamps down the front cover. If that is true is there maybe a high spot or low spot on the water pump that when everything is warmed up, gives just enough to let it leak? I know there has been past talk of newer water pumps not having the same quality as the original ones. I dont know, maybe I am way off base but just thought i would throw it out there to give you another thing to look at.

that's exactly how it bolts up.
ive used 2 bran new water pumps.
ran straight edges on them, as well as machinist stones.

after several days, I have taken it on short trips.
ive added 2 cans of that silver stop.
ive let it sit for the last 2 days and pulled the plug.
no signs of water in the oil.
still signs of moisture in the CDR.
it must be a tiny leak, and evaporating.
because its still loosing coolant over time.
been balls deep in a super duty, but in the next few days,
I will be replacing the cover with another cover.
and doing it once again...
then im going to take that existing cover, and give it to an enemy.

Condensation in cdr will take a while to go away because of low lying areas containing coolant still. Like the oil cooler. It'll take forever for coolant to flush out of oil I would think. It's strange it still keeps losing it. I'd say you gotta drive the truck atleast a good 2 hours at temp to get that stuff to seal. Idling at low flow low coolant pressure isn't going to get it to seal

if it don't fix it, im doing an engine swap, and tearing the block down and using another short block with my rotating assembly.

Brian, I am sorry you have had to go through all of this. This kind of thing just should not happen when you do up a build the right way. I was going to pull the timing cover on my engine and replace the gaskets before I put the water pump back on, but after reading about what you have been through here, I decided to take a risk and just bolt the water pump on without resealing the timing cover. That could come back to haunt me yet, but I just didn't want to mess with resealing the timing cover since it wasn't leaking before I pulled the heads. After what you have been through, I think you are probably right in using another block if the new timing cover does not resolve the problem.

ok time to get this damn thing nailed.
drained the oil lastnight.
got up this morning, filled the rad with water,
put the pressure tester on it, and yup.
water coming out of the oil pan.
ive taken a month break from this truck so I should be refreshed and ready to go.

I got it stripped down this afternoon, and I see what appears to me,
a spot where the gasket lifted . you can see the darker spot on the back of the cover.
the block side looked good.

further more, im not too impressed with the elephant snot aka Permatex aviation sealant.
I can rub it off the block with ease.

I will be using Permatex anaerobic stuff this time with my new cover.

guess ive beat this horse into decomposition.

the new cover is on, left to cure overnight.

ill be putting it back together today.

hate to say it, but if this don't fix it, im throwin a powerstroke in it.

I normally do most gaskets dry. If it's a metal to metal I do grey or black rtv.

and here enlys the saga.
turns out the block is cracked to ****, maybe even cavitation.
previous testing on the block said that it was fine.
I guess running it for as long as I did finally opened the crack more.
there was a vibration on the top end RPM as well.
think this could have been it.
