Don't even worry about it if you don't have a turbo. Drill and tap and don't give it a second though.
Make sure not to install the probe all the way and in. The tip should be at the center of the inside diameter of the manifold.
Try turning it on at max and cycle the key very slowly from off all the way past start (make sure you disconnect the starter relay in the inner fender)
When I first bought my truck mine was acting all weird and it would only work while I was holding the key at the start position. I ignored it...

6.4 is the real 6 leaker imo. Nothing but coolant puddles, finally went mishimoto a year ago ($750 later :frustrate )after 3 oem radiators. No puddles so far better knock on wood.

I'd stay away from the 03 and 04. 05 to 07 most if not all of the shortcomings were addressed, except for the EGR cooler which in my opinion you should delete anyway. If your state requires emissions just plug the ends and re-install.
But don't let the horror stories scare you from the 6.0s...

Is your KSB hooked up right?
Had a Case Poclain excavator (6BT) that was a bi*** to start when cold. KSB wire had broken off at the plug, fixed it and fired right up no matter how cold it was.

Make sure you have full tanks before diagnosing. As said before, if your pickup tube is broken, you'll run out of fuel at 1/4 tank.
Check all of your fuel lines from the tank forward for leaks. Sometimes hoses that look ok on the outside can be cracked and let air in.

From my experience with PSD 6 leakers, there is definitely coolant being burnt which would explain some of the coolant loss.
Don't know if it was already asked but are there any bubbles forming in the radiator when you take the cap off with the engine running? Headgasket failure?
