To the OP;
the only thing that left me stranded on any of my IDI's is when the linkage between the keyed ignition switch and the electrical ignition switch self destructed. Could get the engine fired, but couldn't get the steering wheel unlocked, or power to anything.

Antone have experience with converting the stock Ford AC pump to an air compressor? Would be the cheapest way to go for those of us with dysfunctional AC systems.
Yeah, I've eyed the ones the tire guys use and their pretty big.

^^^ this is what I was thinking. I've already done the hydroboost conversion, and was considering using an electric vacuum pump off of a newer Superduty, leaving me thinking about what to do with a now useless belt driven vacuum pump. It was worth a shot.

Not necessarily enough to run air tools off of, but enough to fill the rear air bags (about 50 psi)?
FWIW, my in dash volt meter shows about the same results. Glow plugs knock the voltage down about 2 volts. My E-pump is on a switch, and it doesn't seem to crank any different with the pump on or off. I'm also running the big rig group 31's.
What I did to mine:
Polyurethane bushings in the leaf spring and pivot bushings
XRF ball joints
New bearings / races
All new spicer U-joints (all 3 of them)
Some of this was done before I swapped the front end into my truck (switched to 4.10 gears).

The way the geometry of the TTB works, excessive toe in will actually make the front end ride higher and wear the hell out of the outside of the tires.
Learned that after my first failed attempt at aligning the front end myself.
I used 2 small hinges, only about 2" long each, and a strip of sheet metal to reinforce the whole mess.
I didn't take any pics of it.
There is a pretty good right up on it over on FTE, I'll see if I can track it down...
If you had 2 identical pairs of heads, 1 set aluminum, and 1 set cast iron; the cast iron heads would make more power. Heat in the combustion chamber = expansion = power. Aluminum dissipates this heat more than cast iron does, resulting in a slight power loss.

The only thing that didn't line up quite right on mine was the holes for the fan shroud. But seeing how the fan shroud is plastic, I just forced in to place.
Didn't create any clearance issues like you are experiencing.
