It has been done both ways. Easier to do new holes between the old ones but some folks get concerned about possible weakness. To do it through the existing holes is harder because it takes a rare stud with a larger knurl that is hard to come by. This was started by one of the 4x4 van companies...

On the coolant leakage.... while it is not common for this to leak on a new build, it isn’t uncommon for there to be a coolant seep and some accumulation at the very rear outer corner of the head. Did the block get decked?? Head?
The only way for oil to leak there is for the area of the gasket surrounding the oil drain back passage to be damaged. Like scored or folded....

I did essentially the same thing for a friend a few years ago. Put an 85 6.9 in a 94 IDIT truck with E4OD. After much careful depth checking etc we ended up using the 6.9 / C6 set up that was on the engine. It fit up perfectly, just needed 1 flat washer on rack torque converter stud to restore...
It’s worse than that....it’s 5 studs about 7/16 that keep the whole wheel/tire/ hub/ spindle on the truck. Please be sure to change those! Remember it is the near press register for that keeps the spindle on, assisted by those 5 tiny studs.
I like to use Butyl strips and put seran wrap on one side so it doesn’t stick. The firewall side is a die cut neoprene gasket. There is a reprise available for the older trucks, found it looking for one for my OBS which I need to make.
One last thought. I recall at least one instance where the person was running the original one return reservoir with a tee. He had similar issues as yours and solved it swapping in the correct reservoir. Never saw a pic of the tee setup but it must have caused enough restriction to cause the HB...
3rd and most likely ( and assuming your lines are not crossed as mentioned above) is that there is a power steering return line flow issue. The HB unit is sensitive to restriction in the return flow and will drag the brakes if there is residual pressure in the return line from the booster.
Second, old brake hoses have given me fits over the years. They swell internally and become unwanted residual check valves. Hard to diagnose, sometimes you can physically tell, sometimes not.
Three things I would check: Be sure the MC piston returns all the way. I loosen mounting nuts and slide the MC back while looking at intake port in bottom of reservoir. If piston moves there is not enough clearance and fluid cannot completely return to reservoir causing brakes to drag af fluid...
Hmm would be cool if it worked then we could run the “undesirable “ SD Dana 50 with our wheels. It’s plenty good enough it just isn’t a 60 so price is lower...
Hub diameter is different.
The SD rearend is 2” wider I believe. The important thing is that is is the same width as our front and brings the rears out to match the fronts. Seen pics, looks great.
Van hubs and bearings from Van Dana rearend will not fit on SD Sterling rear axle. Frustrating...
Wow, a dually van! I spy a lot of cool stuff: remote mount turbo, alternator belt anti flop pulley, Mann Provent, valley pan with no CDR grommet hole, probably missed a lot. Nice!
This has been discussed a lot over on Powerstroke Army. There a 2 ways to go both center around the rotors off of the van as mentioned. One well proven plan is to use a 2000 to 2004 pickup rearend, re-drill the hubs to OBS pattern and run the van rotors which are the same except lug pattern...
I hear you there.....had the 91 since 2001 and aside from the fading paint everything about it continues to get better. The 96 we have had since 2003. It is currently getting it’s 23 year rehab that will bring it back to better than new in many ways... If I can just finish it lol.

Yep! They made a 305, 351, 401 and 478 all on the same block. Then a 636 V8, a V12 (twin six). Plus a 351 and 478 Toro Flow Diesel. Always wanted a 478 Diesel in a pickup. 478 gas has been done in a pickup. Really don’t need a trans, just take off in 3rd ! 5.125 bore on the 478....
