For what it's worth I'm in the middle of my first diesel rebuild.(6.9 with Banks kit).
I am going to send my IP to Wes at CDD for a rebuild and mods to make it a 90cc pump.
He has already rebuilt my injectors.

My 6.9 rebuild is making slow progress but I'm getting there. It's going back standard as there was no wear on any components. I did stud the heads.

But then since i only have a 6.9 and not a 7.3, it may not benefit to enlarge my 1st gen Banks unit.

I always weld a flat washer to the bolt /stud that is the correct size and fits the broken stud/bolt closely.
Then I weld a nut to the washer.
Let it cool a bit, then with an impact feather the trigger to break the rust bond.
I did this on my turbo housing when all but one of the stainless 5/16"...
After researching on here and reading all the posts, I thought I better put some extra effort into this issue.
My other option was to remove the land the disk plug sits on with a 1.5" metal cutting hole saw and install cup style plugs. Justin has a video on this method.

After reading this again, Want to make mention that the drawings I used to make my pin holder calls for a 3.5" radius on the end that holds the plug in place.
So, only the very outside edge of the pin holder is in contact with the plug. You have to look close to see the radius on the holder.

I made my drive pin like that only because I didn't have anything else to go by, other than the appearance of the original plug. So I tried to imitate that final appearance and depth of distortion. (My original plugs were tough to get out with a slide hammer.)

A properly sized socket and hammer will work for cup style plugs, (per service manual) but not so much for the disk style plugs.
Thought about using this driver to properly seat the disk plugs the machine shop installed, but it would be my luck it would break the seal on the existing sealant...
Actually I did entertain that idea, I watched Justin's video and even bought a 1.5" hole saw to do it.
Maybe I'll experiment with that on the next project....

Well, I've decided I would make an attempt at "properly" installing the core plugs on my 6.9 block.
The machine shop that did my block work and balance job installed the steel core plugs "with a ball peen hammer".
My local IH dealer said that's how they do it as well.

Don't know the performance as I am in the process of rebuilding the engine. (I bought the truck not running)
Got to fab a piston cooling jet driver and a core plug driver then I can start reassembly.
