    Since I plan to have this truck till I die I wanted a permanent fix to the rust. The first big issue was not damaging the little “nails” or pegs for the trim clips. I found that 1/4” nylon tubing fit and at least gave me a micro second to get off before removing metal from the little peg.

    I had a similar situation with my 96. Had Safelight come out to put new glass covered by insurance. I made sure to be there. Found rust once glass was pulled. Told them to leave it out and I would call when fixed. They agreed.

    Anybody heard of a broken 1356? The only thing I have noticed is the 1356 for pickups has a slip yoke like a 2wd automatic. So you can’t run without the rear driveshaft. Broncos have a fixed rear yoke. 4407’s have a fixed rear yoke are much rarer than 1356 and not worth the upgrade unless you...

    throttle pedal travelling half way down

    Dremel and voltmeter lol. 1/2 way is a lot but nothing to loose by adjusting it. If it doesn’t fix it then check for lost motion in the mechanical portion. The sensor can be replaced, if possible DO NOT get a Dorman sensor. Poor track record.

    Let me reinforce what was said. Get a Ford / Motorcraft throttle cable. The aftermarket isn’t worth a darn and running it like it is will get you a stuck throttle. Been there on both.

    Let me clarify.... the thermostat housing has 3 small holes. 2 for bolts and the 3rd one is an air bleed port to allow air to get out from below the thermostat.     It is a function of EGT which is a factor of load. EGT can be around 300 at idle but can go over 1200 under load. That is the basic winter problem....light load and low ambient temp. Do you have any aux coolant filter? Is the check ball still in the air bleed port in the thermostat housing?

    One more condition for a dash brake light is low vacuum. I believe the switch is normally open, closed on low vacuum. It does have an electronic portion to give it a time delay.

    MOST retrofit LED bulbs have a terrible beam pattern. Check out Morimoto 2 stroke 2.0. Depo brand replacement headlights aren’t too bad with the fluted reflector and clear lense. I plan to install Morimoto M LED 2.0 Projectors. They have really came a long way. No ballasts etc now.

    18 mm deep socket and a u joint or better yet an impact u joint and impact cuts that down but not everyone has these. Ratcheting box wrenches help.

    I have studied this idea very closely but found a frame width difference on the area of the rear shackle mount. How did you compensate for this and wind up at the right spring spacing at the axle? 99-04 front springs are not parallel to each other. Could you post some pics? Very interested in this.
