Should be pressure, not vacuum. I have a facet duralift and running it will hit the IP with a stream of fuel. Could be a clogged fuel filter. I’d change it first

To your first question, no. Your injectors pop open at about 1800psi and the pump doesn’t just free flow to all 8 cylinders. For the slow starts, what’s the ambient temp? How long does your wait to start light stay on? What’s your truck timed at?

When I swapped my dana 61 out for a 10.25 I installed a diff temp gauge and a 1/4” plate steel diff cover from under cover fabworks. After towing 10k for an hour or so I saw about 230*. It’s more temp than I’d like to see but still with in what I’d call safe. I’m. Sure there’s other diff covers...
I have a 96 f150 5.0 and its got the obd2 port under the dash. Yours is obd1? That thing has fuel issues too, low power, poor fuel mileage but no check engine light. Maybe we oughta stick to Idi’s lol

I’m not a pipe diameter expert but I’d think the smaller pipes would keep velocity up for a quicker spool. Factory y pipe was only 2.25”. I’d be more worried about down pipe diameter

I put a trutrac in my 10.25. It’s no locker but it’s a million times better than open diff and completely unnoticed daily driving and towing.

This is how I have mine set up. I got some replacements from superbrightleds.com and tied a small 6” led light bar in mounted under the bumper. Makes a nice work light and don’t have to be in reverse

I wish I had more for you but the build sounds pretty cool. There was quite a few bellhousings made for the zf’s. The zf5 has a sbf, bbf, and idi bolt pattern. The powerstroke zf6 was a different pattern than the zf5s but idk if the duramax zf6 was different. What motor/t-case are you running...
