OK, so now that I know what is leaking, I'll start a new thread. LOL

So it appears that the coolant bottle was OK, but I've replaced it anyway. I discovered the rubber gasket in the bottle lid is all swollen and deformed. Soft and mushy, and now torn. I'll be getting a new cap. I also noticed the hose coming out of the bottom of the tank was swollen and soft above the clamp, just under the bottle. The rest of the hose seemed OK. This seems very odd to me. I cut off the bad chunk of hose, and re-attached it to the new bottle. I flushed via a T in the heater hose, and connected and disconnected the bottle hose at the rad a few times to do a "fill and dump" What IS the best way to flush and fill one of these Superduties? I put new Motorcraft Gold coolant in, and kept the level down below the top tank of the rad, at least until I get a new cap. I also find it extremely odd that my washer fluid tank has now sprung a leak, and holds no fluid at all. I'm not sure where the hole is in it. Getting it out looks like a chore. Given the evidence, it makes me think my old coolant was something that eats plastic and rubber, and melts through washer fluid tanks. :dunno

nothin specail on the flush and fill, the system will self bleed as you add fliud.
if ya want to drain the block there are plugs in it in the same place as the idis.

never seen any coolant eat the hoses etc, wonder if something wasnt added, or there is the remote possibility you are getting fuel into the coolant .

Excursion. Would that have the same tank as an Expedition?

The fuel in the coolant is what concerns me. If there is any, I still don't know. The two smell so much alike it's hard to tell. I'm running it with the jug pretty low right now. If it is indeed "adding coolant" to itself, the bottle will fill over time. If that IS indeed what is happening, it seems likely to doom the motor, so I'm crossing my fingers.

Had the same problem with my washer fluid bottle. Pulled it out and noticed it has a bum pn teh bottom to hold the bottle up. This rubed through the covering on teh inner fender and wore a hole in the bottle. I just used some epoxy to repair and build this area up... Has held strong for months

Fuel will float and be messy in the coolant. look for a layer of **** in the degas bottle.

Fuel in the coolant is from cracked injector cups.

Sorry Mel. Excursion is what I meant to type but had brain fart. On the Excursion, pull the P.S. battery, remove battery pan, then the 3 or 4 bolts that hold the reservoir in. Pull out the reservoir and then pull the pump out of the reservoir. Install the new one in reverse order. Thirty minutes with a 5 min coffee break included. No big deal.

DING DING DING DING

We have a winner!

My coolant bottle is now FULL. Now the Moose Wagon gets to make its first visit to Stoner-Wade. I have not the time nor energy devoted to fixing this. I got a high estimate of $1500, so I guess I'll take my lumps and get it fixed. I know I could do this myself, but this is my bacon hauler and I've wasted 4 weeks trying to solve this bizarre mystery myself. I feel so stupid. My first gut reaction was that I had fuel in my coolant, and I spent the next month trying to prove to myself that I didn't. Why I didn't google it, and learn about this common problem http://lerch.no-ip.com/PSD_Cups/ a long time ago, I don't know. I guess I was sort of thinking that somebody here would have given me that link instead.

It's kind of rare for that to happen on a stock PSD. You find that often with a modded PSD that had its injectors installed incorrectly. Or changed many times.

Bob, my mechanic currently assigned to the Moose Wagon, tells me that he has found at least one leaky injector sleeve (cup) and that ALL the O-rings in that bank are "chewed to hell" which he feels indicates that they are vibrating around in there. Probably what cracked the sleeve. The sleeve is part of the head. Ford says you can't do them in-frame, but he has done lots of them that way. He built his own tool to get them out.

If the injectors are not set correctly they can cause the cup to crack.
This case the injectors were left loose. Could be a hangover engine (Monday).:dunno
