Yes, they do make more noise to a point. I am assuming when you say under load, you just mean driving around? It's really hard to say without hearing it. It could very well be that you aren't used to the noise, or timing is out of whack like was already mentioned.

Is the truck an f250 or f350? 4wd I am assuming? 33s work great on 4wd f250s without rubbing. I believe 35s will rub on an f250 but I never tried it.

As for the tach, check the tach sender on the timing gear cover in front of the injection pump. Make sure those two wires aren't touching. If they aren't, you more than likely have a bad tach sender. I just replaced the sender on my 93 with one from my parts truck...
How long did the engine run rough for? The fuel shutoff solenoid failing would act exactly like turning off the ignition. The smoking points to it being unrelated to the fss. I am assuming this smoke was white and smelt like unburnt fuel? If so, you have air intrusion.

Like @Clb said, it will more than likely have to be custom. I would imagine you could probably have the bumper mount in the same holes, but over the brackets with longer bolts to save from making all new mounts, but you would still have to support that area better. The shackle mounts and winch...
Sounds like the headlight switch. I got my last one from Rock Auto, and I think I paid under $20 for it and it seems just as good as the stock ones.

I wouldn't be scared of the miles either, and unfortunately that is about the average price for a truck like it around here. There aren't many in that configuration and condition.

Today, I gave Shrek a little attention.
Changed out that rotella oil for some good ole' Valvoline.
Air filter
Fuel filter with some atf
Swapped out tach sensor
Replaced a few fuel lines, and went for a drive.

If you're feeling ambitious, you might try checking all your wires on the engine. I have had one of the sender wires get fried in the looming, and cause a short. The result was no working timing advance or fast idle.
That looming is a pain to open up.

Do you know anyone who has a gas shield mig welder? With something like this, you are gonna want to get a good weld on it. Perhaps your local weld shop, or a rig welder.

I personally would be more inclined to swap it to a manual whether you go with the Cummins or not. With that kind of load it will really give your ç6 a beating.
What gears do you have?
Are you upgrading the suspension at all?
That's a really heavy load to be regularly towing with a 3/4 ton...
I would of never thought of a vacuum gage, but I sure wish I did before my vacuum pump went out yesterday,lol.
Now I have to add one of these gauges to my to do list.
