Today I torqued the eight exhaust manifold bolts to 35 ft-lb, then finished reassembling the turbo plumbing (with 7/16 bolts holding the Y to the manifold, and a thick coat of copper RTV on the outside of the shim collar). It slid up in there nice and tight ;Sweet... once the Y was secured, and lined up straight with the up-pipe, then I tightened the turbo exhaust housing bolts. Finally the crossover pipe went on and seemed to line up ok too.
Now I have to wait 24 hrs or so for the RTV to cure, then I can cross my fingers and fire it up!

Yesterday I just finished up installing @03wr250f 's upgraded cooling fan, as well as putting a stronger electric pusher fan on the condenser as the old one bit the dust. Ac definitely feels a bit colder now! And I went and rewired my custom side markers so they also function as turn signals now.
Also I painted the fan blade cause why not! Haha

Took the truck for a spin on the highway... no audible exhaust leaks, no sign of oil (intake) leaks on the compressor side, but it would only make 6.5 psi with moderate smoke. Figured the wastegate was starting to open, so I wired it shut and tried again. 8 psi max, light-to-moderate gray haze from the exhaust, glanced at pyro 1100F and still slowly climbing...

So I have enough fuel (I think). Then why won't it make 10-11 like the Chinese one did before it crapped out? ;Pissed

@DrCharles , I would guess maybe a boost leak somewhere. The smallest leaks are virtually undetectable and can make a difference of a few psi. I had a slight leak out of where the pressure chamber meets the intake. Only noticed it cause it was always a bit oily, but didn't make a sound. Replaced the seal and brought it up about 1.5 psi

Funny you should mention that... when I first installed the factory turbo setup, I somehow got hold of the wrong seal (which was for a Holley 4-barrel carburetor to air cleaner, not the IDI intake-snail). Once I discovered and fixed that, boost went up at least a couple psi even with the old worn-out turbo :) That was a big leak and it wasn't really detectable either!

I was going to check that this evening, but I couldn't separate the snail from the compressor outlet with the turbo bolted in place... best I could do was to remove the bolt, use a feeler gauge to make sure the seal was seated all the way around, and retighten.

The fitting that supplies pressure to the wastegate is loose in its threads, and the metal tube is also loose despite the nut being tightened. The packing gland probably needs replaced too.

Also I wanted to fix one stripped bolt on the airbox that's been bugging me for years - but the hole remaining (once the damaged insert was removed) was too big for a 1/4-20 Helicoil. I ended up putting in a 5/16-18, screwing in part of a 5/16 low-grade bolt, then carefully drilling and tapping it for 1/4"! I would have rather used something like aluminum or brass rod, and a lathe to center-drill... neither of which I had ;)

@DrCharles that loose tube sounds like it would be a pretty big boost leak. I'm betting that is where you problem is. Also be sure to use rubber sealing washers on all bolts that go through the pressure chamber/intake hat. And that's certainly a creative fix for the stripped threads!

I reinstalled the airbox. The vacuum indicator I had installed on the airbox was finally showing a little restriction, so I decided to replace the air filter even though it didn't look that dirty.

I discovered that the filter I had on the shelf (in an STP box) was actually the K&N that came with the truck. So I cleaned it last night (the cotton is permanently stained black with diesel blowby oil), and after drying overnight, oiled it and put it on. Haven't had a chance to test at wide-open yet, though.

In laws finally decided they want to rebuild the pump and injectors on their truck, and as payment they bought me the dti 3300!
Im gonna get the injectors from Russ, but he's out of stock for pumps. Who is the other trusted vendors for getting a pump built? Reached out to R&D but they're a month out.


Edit, found this thread that had them listed, ordered a pump from Moose diesel!
