The return line or plastic housing has developed a leak that o-rings and new lines have not corrected. The engine starts fine, I don't like the diesel fuel smell and small puddle on the garage floor. I have not replaced the flimsy looking black plastic cap (weren't the original caps metallic?) Only 10,000 miles since these were installed - the originals never dripped for 25 years.. Am I missing something?

Original were plastic, it could be that you need to replace it too.

replace cap, o rings, ensure that the hoses aren’t cut to a length that it puts pressure on the cap. Biggest reason they leak. Especially number 8 where it dips under the GP the bend tends to put upward pressure on the cap.

Some of my aftermarket caps leaked. They were about .010" bigger on the inside that compressed the O-rings. Specifically the ones that were the 90 degree turn ones. I ended up going back to a mix of old caps and new ones that measured correctly. Took me three tries of doing the O-rings before I noticed this. No leaks since.

I'd also recommend to use something like red wheel bearing grease to install the caps over the o-rings.
