Thanks for the prompting. I do have an update and yes the engine is built and in running order as well as mated to my ZF5 and sitting in the truck. I don't currently have a picture of that yet but I plan to soon be working on the truck and getting it back together.

Unfortunately at the end of April I had an accidental garage fire that destroyed most of my tools and all of the parts that were inside. But like I stated the engine and trans were sitting in the truck outside with some other larger parts and none of those were lost. So as things stand I need a turbo, Intercooler, piping, radiator, starter, fuel filter stand, dash pad, transfercase and other smaller parts.

Plans have changed and have been set back but I will have the truck back together before the cold hits. I hope to soon have another parts truck that will give me all that I will need to get mine going again.

Sorry to hear that really sucks. You know the cause of the fire? I only ask because I like to take note of stuff like that to keep an eye out for i know a guy that lost his shop he was cutting some steel and the investigator said a spark made it behind the wall and started smoldering very slowly he left for the night and at like 1am ahe went up so if I'm cutting something at night I always try to keep the sparks in a safe area and I always try not to cut or weld anything within a hour or two of shutting the shop down

Sorry to hear that, at least it was your garage and not your house.

I hope you had replacement value on your insurance policy. The insurance companies really take advantage if you do not. “Oh that mechanics tool box was 10 years old, we will give you $100“. Oh that old battery charger that worked perfect, we will give you $10.

If you have not made your claim yet take some time and build a spreadsheet of every tool in the box, every part in the garage, and every item you had. (Jack, chain saw, extra chain, 4 qts of oil, 10 bottles of lubricants, that stool, 2 gas cans, coolant recovery pan, dust fan, shop vac, bikes, every Christmas ornament, etc.,etc., etc.).

State the item, brand (Or current comparable brand.) replacement value (What you will pay to buy it new.), the store, quantity, and the web link. You get to pick where you want to buy it. They are likely to jerk you around and say yes it is $30,000 in replacement value, but here is $25,000 if you spend more send the receipts and we will give you the rest. A $300 lawyer letter will get you the whole $30,000, because that is what they owe you for your loss! Your call if you replace it now and store it, buy it next Christmas on sale (It’s not on sale this month.), or 10 years from now when you need it.(Likely $20 then.) There is no diff if you have a $10 wrench in your hand or $10 in your hand, the insurance was for your loss.

I will get some pictures up soon but a little update on the build. The truck is together and I am driving now but I have forgone the turbo and intercooler for now and am running it NA. I have gained some consistency in it's operation and running characteristics and a few thoughts and notes on the matter;
I am running a good vane style electric pump that I believe more than supplies enough fuel and can achieve higher pressures than the mechanical one. (Delphi FE0539) 7 psi, 50 gph I believe I am hearing the timing change slightly in the engine clatter as well as power while I manipulate the throttle which I think to be the fuel pressure fluctuating. I am also running a 110cc CCD injection pump cut way back with the throttle stop and CCD stage one injectors. I will get a fuel pressure gauge hooked up to verify but I think a fuel pressure regulator is in order.
While the engine does start and run fairly well, it really does need glow plugs every time even at a 150F or so. There are some other symptoms that seem to suggest that I may have low compression and that may be because of my substitute piston rings. With that mentioned I think I am also seeing as much or more blow by as the original stock 6.9 that I pulled out of the truck. I get the impression that blow by on these IDI engines (6.9 and 7.3) seems to be something of a debate as to if they all had a propensity to blow by or not. I will need to do a compression test. But I don't believe it is burning oil so far as the tail pipe shows. But more run time will tell.
My "custom" ZF S5-42 with the swapped gear train seems to be functioning quite well. The synchro's all feel to be in good shape and I don't have any funny noises. One thing I notice is that my clutch fork seems to wobble slightly on a new throw out bearing and there is some noise coming from that. But the clutch engages very well and the pedal is quite a bit lighter than the old T19 clutch. The reason why I opted for the Gas transmission wide ratio was mainly to do with the reverse ratio as what was placed into the diesel ZF5's was really way high in my opinion(3.79 vs 5.24). Especially for the 3.55 differentials that my truck came with. I find that the wide ratio works just fine with the taller diff ratio and overdrive is just plain awesome. I stick with good old 245/85/R16 tires. (For reference)
Something else to mention is that the Tare on the truck is 8000 lbs

If that pump is really putting out 50gph at 7psi then you should be golden until you turn the fuel way back up and run the turbo like you stole it. Still get the gauge as the 50gph is probably free flow and it may be putting out half that with diesel and whatever other variables you have going.
